ThinkOrbital Flight 1 autonomous in-space welding payload is a suborbital technology demonstration developed by ThinkOrbital (United States), flown in 2024 as a hosted payload on a Falcon 9 first stage, designed to validate autonomous electron-beam welding in the spaceflight environment and return processed samples for analysis.

The mission’s purpose was to demonstrate the feasibility of autonomous welding operations during a spaceflight trajectory, marking the first attempt at electron-beam welding conducted without human intervention in microgravity conditions. This capability is critical for future in-space manufacturing, assembly, and repair of large-scale orbital infrastructure. A secondary objective was the recovery of welded material samples for post-flight metallurgical examination by NASA and the European Space Agency.

The payload consisted of a compact, self-contained electron-beam welding system engineered to operate autonomously during the flight profile of the Falcon 9 first stage. The system executed pre-programmed welding operations within a sealed environment, addressing challenges such as vacuum exposure, thermal gradients, and transient microgravity conditions. The hardware underwent qualification testing prior to flight, including vibration, shock, and thermal testing consistent with launch and reentry environments.

Technically, the payload included an electron-beam generation unit, material sample fixtures, a controlled welding chamber, and onboard avionics enabling autonomous sequencing and data logging. The design emphasized ruggedization to survive both ascent loads and the dynamic conditions associated with first-stage recovery operations.

The payload was flown on 6 May 2024, mounted to a Falcon 9 first stage. Following launch and completion of its flight profile, the stage performed a controlled descent and landing, enabling recovery of the payload and its welded samples. The mission achieved its primary objectives, including execution of autonomous welding operations and successful return of processed materials for further analysis.
